What to use foam casting part? I want to make products in semi-rigid foam which has the density and rigid aspects of something like Styrofoam, but I could throw a two-part mold. To get an idea of the piece, it resembles a worm and will be twisted in the hole with a hard to lock it in place. It must be flexible enough to deform to form a snug fit. The piece will be approximately 4 "x 3" and very probably used only once.
Using a hot wire for cutting the foamed polystyrene is not an option I want to do a lot of these. The foam must be cheap and available from the Plastics Industry widely used. When casting myself pouring into a mold in two parts is not effective, so if anyone knows what kind of society that I should look for. Or if I can throw styrofoam? I have not had much luck with Google search yet.

I do not think you would have much luck trying to use these products is expanding foam to fill gaps or production of packaging bags, plastic molded about items for shipping, etc.
Polystyrene molding is done in 2 - part molds, but they are made of aluminum, and envelopes and steam vents for heating and the admission of steam. The mold is mounted in a machine that clamps shut, then the styrene bead is blown in the air pressure in the right quantity, then the steam is transmitted to the expansion of the beads into the mold to produce the density molding necessary. The pearl is more there, tightening it packs into the mold. There is no provision for excess beads ants to be able to get out of the mold.
This would be the problem, I think you would face trying to mold these other products.
Companies styrene molds are manufacturers of packaging materials, insulating materials for industry, etc.
mussel production is expensive and these companies would need a very large order before they take on your work, as the price of room is quite small.
